Maybe I should go full hydro disc on this .. bleed every time I take it apart to put it in the case. Makes sense as it will stop consistently every time even in wet weather!

It's mostly because of American airline companies being weird with sports equipment, and if you can fit the bike in a normal sized bag that will go in the hold then it counts as normal luggage.
This is the theory.
Except I have S&S couplers and I can tell you the theory does not work.
The S&S bike cases have no space for shoes, tools, bike clothing, helmet... let alone normal clothing, toiletries, etc.
So you are still going to have to check-in another bag (can't carry tools on, etc) and you're not saving anything in fees.
Also... bikes in boxes with other stuff jammed in tend to weigh quite a bit and still be large, so you're on the cusp of excess baggage anyway, especially for cheaper internal flights.
My solution for my Seven: No S&S, just get a proper sized bike box/bag.
S&S are not really worth it.
That said, at least they have zero impact on frame stiffness, etc. If you've got them your ride isn't affected by them.

The S&S bike cases
I am getting a cheap custom poly case. Will get pipe insulation as frame padding and some sort of spacers (plastic), bubblé wrap, TSA net, clothes stuffed as 'padding' for other stuff and carry a T level challenger as a cabin bag. As long as the case takes shoes and helmet (or at least one of it), I'll be fine.
What tools do you/did you carry?

I raise you with the Thule bike box that weighs in at 10kg unloaded. Add one 15kg trail bike and some kit and boom - it's close to half my weight. And it has no front wheels.
Never, ever again. We drove to the alps last year. Easier.

On a geared bike, how easy is it to re-cable when handlebar is removed from frame?

Dude just get the Zefal HPX.
There is no frame pump out there that are as reliable, affordable and tough as the Zefal.

plus airlines wont charge ever and you can pack all your stuff in it like a normal bag.
Selected airline won't charge you for sport equipment.
British Airway for instance, sometime work out cheaper than other plus sport equipment charge.
Virgin Altantic to America also don't charge for sport equipment, so a full size bike plus clothes in it, and a backpack sufficient for 3 weeks.

I've seen baggage handlers throwing bikes from the plane onto the tarmac. If you do this and it survives that's just insolent.

Done it 5 times, maybe more - in different variants. This one with too little foil, could have gone wrong if the black nylon under hadn't hold up.
Now I just use plenty of foil.

I actually wheeled my bicycle to the baggage handler, all I did was rotated the handlebar, removed pedals and deflated tyres slightly.

There's two schools of thought on flying with a bike;
- Pack it in a box and make it bombproof so baggage handlers can't do any damage.
- Keep it as bike like as possible in the hope that the baggage handlers treat it with the reverence it deserves.
