I run a full 15l pannier one side only, and have no problem riding with it. Even track standing with it on is possible.

I thought of making a front rack bag out of this. Is this a really thick idea?

The Small Swift Ozette Rando Bag looks rad too
http://builtbyswift.com/products/5
Small
Measurements: 11"w x 8"d x 7" tallCapacity: 7 Liters
Features: Vinyl lined, lid opens from cyclist out, two 3" pockets facing rider, front pocket, 7"x11" clear map case on lid, flush side pockets, four velcro strips on bottom of the bag to add stability, webbing insert for rando rack’s tombstone, and 1" dee rings on either side of the bag. We recommend using this bag with a decaleur.
Just worried it will be too low...
7" is about 3" from where the bars will be, so not as extreme as the example above, granted.

I've seen these hacked to use as motorcycle panniers. You can treat them to waterproof them with wax I think.

If I didn't know any better, I'd say that this is going to look suspiciously similar to John Watson's Geekhouse.
Edit: New photos no work either.

Went on a short ride just now, 1st impressions are great, fits well, feels really stable, shifts excellently, brakes are strong. Can't wait to put it to work...

Ha, I was right! Looks awesome though man! Other than the ghastly Rolls, good job! Just needs a front lowrider now and you're all set to tour the world.
I've run an old cable through out of interest, there's about 5mm of clearance, should be adequate
