So, yesterday morning I broke a spoke on my rear wheel. System X - Open Pro. They've been excellent for the last 3 or 4 years. Can I replace the one spoke or should I rebuild the whole thing?

Just the spoke assuming the rim is ok
You need to get the right length spoke.

I want to build a sturmey archer aw3 wheel but the earlier (and better) hubs seem to be 40h... is 40h just massive overkill for a small girl or will it not make much difference? Does anyone make 27" 40h cheapish rims? for that matter can anyone recommend any 27" cheapish rims? boxy and shiny please.

I would try Spa and SJS cycles (if you haven't already).

Run your finger along a spoke. Is it butted? If so you probably want Sapim Race.

If you live SE you're welcome to come and use my tensiometer and check if you're worried about the integrity of the wheel.

Replace the spoke that's broken. Depends on how balanced the rest of the tensions are with the one spoke missing. If they are balanced ish then I would just true up near the break point otherwise loosen them off and re-tension. Works for me. How's the rim? Concave braking surface? Any cracks round the rim holes?

It's all in pretty good shape. I'll check the braking surface when I get home. The eyelets all seem fine. I'll give it a proper going over and clean up. I don't think the spokes are butted. Wheel building is not a great deal of experience with beyond basic truing though. Definitely something I'd like to learn.

Is the rim heavy?
No: it won't be strong enough not to experience fatigue with a missing spoke, new wheels time.
Yes: It'll be too stiff to true and you know you want something lighter, new wheels time.
