Boring update, but tapped the threads in the track ends. I'll be getting some flanged "button head" bolts to match. The size is M5- this was the closest match to the 4mm holes, though the tap set had a 4.2 mm bit, but this felt like it wasn't tight enough when I was tapping the threads. Next step will be more filing and then finally I'll have to cut off the excess bits of the dropouts-the point of no return, eek!

So you are tapping the dropout vs running a bolt and nut?

I wasn't planning on tapping the alu bits of the existing dropout, just the steel track end (as I have done) so they will effectively act as the bolt, squeezing the alu in between the bolt head (flanged for extra surface area) and the track end.
@Trunkie - thanks for the head's up... if it goes cheaply, that fork might be worth a punt... just about enough steerer. I am going for a temporary measure with a not-so-aero carbon fork for now, just so I can get it on the road sooner (and more cheaply) before the dramatic aero work on the frame.

not yet! had family visiting for a few weeks, and not been able to get around to this... I managed to get the screws, and hoping to get my grinder set up in the next week or two to do the more significant metal-shaping.
Also on the lookout for a few other bits for the v1 build (this is minus the aero fairings/gussets) - anyone with a 1" threadless headset and aero base bars or pursuit bars? I have a brev.m wheelset to put in there, but having some issues with the rear hub - trying to replace the bearings, but initially bought the wrong ones. Anyone with experience on that? I'll also throw up a question in the mechanics section...

You probably think the mitre saw is foolish and over the top, but I had an angle grinder in my screwfix checkout, and realised it would just clog up with the aluminium, so I did a bit more research and realised the saw would actually do a better job, so I went for it:

At the risk of getting ahead of myself, I thought I would throw together what I have lying around to show how it may come together. Unfortunately with the splashes of rain here and there, I had to retreat to dimly lit shelter. The cranks, seatpost, saddle (supercorsa) and forks will stay for v1, but the rest is just what was to hand.

I will paint it eventually, once I have decided how to do the aero body work, but first I will enjoy the colour-changing green>>teal>>blue>>purple of the original paint for the rest of the summer :)

Are you going to weld the dropouts to the frame, or are the two bolts the only thing keeping it together?
ok, ok... just in Cornwall this week, so not able to work on the frame, and thought I would try to get a few other parts while the interesting work is on hold. I can see now that everyone just wants to see me destroy this thing ;)
