I laced it all up, some spokes had quite a bit of tenstion when the nipples just covered the threads, and some spokes were sticking through the eyelets as they seemed too long. Its just a demon wheel.
Ill hae another got tonight and get pictures.

Sounds like one side is out of phase, probably you have the right side spokes ahead of the left at the hub but behind the left at the rim, or vice versa. Easy mistake to make; each side looks like it's laced properly (right number of crossings, right number of holes between spokes of the same direction) and the whole wheel also looks OK because the left & right spokes alternate correctly at the rim.

I have yet to rebuild the wheel as the build as a whole isn't ready yet so I'm in no rush. But once I reattempt to lace the wheel I will let y'all know

I had the same problem on my first wheel; out of phase. One hole off and it went to shit.
Undo, relace carefully and it should come together OK.

Any opinions on the best hubs to replace the POS zipp hub on my 404s? Must be black, 24 hole, and must be not significantly heavier than the hub it's replacing (188g). At the moment I'm thinking of using a Tune Mag 170.

IS the 404 not a 20H at the rear?
I have rebuilt a 303 (which is a 24) using a Dura Ace hub, which is a fraction heavier but it's incredible quality, here

Tune often seem to have issues, or at least I have seen a couple of them with issues that could not be obviously resolved (creaking unrelated to bearings)... considering how much they cost, I would stay well clear of them, but this is only my experience, I am sure there are plenty of enthusiasts out there.
DT 240 is another obvious choice, that builds well with deep rims and is amazing quality -

Tester was correct. When lacing the trailing spokes, I laced the NDS spoke the wrong side which would of threw it all out of sync!
It is all built and true now! Though the drive side spokes could of been a few MM shorter as I didn't account for the dish! Its fine non the less!

If you have a 18hole rim and a 36hole hub, will that lace okay? Or will it not work?

It can be done, but the holes in the hub are out by 10° on one side (or +5° one side and -5° the other). If you lace it radially, there will be an embedded torsion in the hub shell due to the spokes not being truly radial. If you lace a cross pattern, you will need different length spokes even if the spokes would all be one length for 36-spoke lacing. In any case, calculating the correct spoke lengths will be a bit more complicated than for normal builds.

As above, it's hardly ideal... especially as with an 18 holes rim you are pretty much limited to a radial pattern. The lowest I have laced 2 cross is 20 H and one cross is a bit of a stupid pattern in many ways
It does seem that you're undercutting your employer, which is poor form, if not gross misconduct which could lead to termination.
If you want to build wheels for pin money and occupational therapy, you should probably change your day job.
