I understand there's precedence of noises coming from QRs and people go crazy as they think it comes from headset... But in my case, with my ear right near the headtube I am sure it's not coming from anywhere else. The noise also comes with the feeling that there's some resistance in the steering when there's weight on the handlebars (noticeable at low speed out of the saddle resting on bars). I took the forks apart (again) add this time I noticed what accredites the theory of flex in the steerer. Rubbing greasy dirt where of the steerer against the headset bottom cup.
Really think it's too much asking to a 1 inch steerer to be that long (uncut), unless someone's got an idea I feel it's time to revert to my original steel forks...

It’s full 7700 except for the shifters, which are more modern 105. Means I am running 10 speed, also I think modern shifters look cleaner, all cables hidden under the bar tape..

The sleeve which enlarges the steerer from 25.4 basic dimension to 26.5 for the crown race press fit is much longer than it needs to be, and the cup has been designed to clear only 25.4 on the reasonable assumption that the enlarged portion would be only slightly longer than the crown race. A bit of #judiciousfiling should solve the rubbing.

So a 7700 rear mech works fine with 10 speed cassette/shifters? Useful to know!

A bit of judicious filing should solve the rubbing.
I'll get the judicious file then!
Bit scary, but as you say it's only a sleeve not a structural part... Almost tempted to take material off the cup (If there's enough meat to it) rather than fork... -

Just remember, when the chips turn black you've gone too far 🙂

Took the risk averse approach, better ruin a £50 headset than near new forks worth at least double that, and probably safer in case of non judicious enough filling... The gods were with me, the toddler had just a long with nap so had all the time needed to get the tools out and refit everything... Hopefully daily riding will confirm this was the problem...

A bit of judicious filing
This worked in the end! Been committing this week with the bike, finally no noise, no rubbing, good setting of the headset! Extremely pleased, thanks for the help!

Somec arrived.
I just added some parts from other bikes to decide between black or silver parts and I think I‘ll go down the classic silver path. (with different stem and wheels etc)

Built myself a new winter bike from my wife’s old frame, added some new forks and guards and ended up with this

New Xc bike, only change from stock so far being tubeless set up. Have a dropper coming, that seems to have been lost in the Xmas postal nightmare.
Will need a longer more aggressive stem, lots of other plans. Also painted some glasses to match.

120 travel? Really fancy one of these.

No, the r.c models are 100mm. The regular ones are 120mm, I can’t get over how hard this can be pushed and what I can ride on it considering 100mm travel and very x.c tyres. I had the rc World Cup on loan and took it down all sorts, that sold me on the spark. Couldn’t stretch to the World Cup but I love this one. Also, the twin lock is brilliant, use it constantly.
