find out the size of the ball bearings, theyre usually 5/32".
buy a bunch of good quality ball bearings, chuck away the cage and just put them in loose (held in with grease) and reassemble.
check first though that the bearing races in the headset are not all lumpy and worn. should be ultra smooth with no pitting etc. if its all worn out you may as well bin it and get a new one.

@Dogtemple — Yeah, they're most probably 5/32, from what limited info i've found about these headsets. The company will ship me 2 new, caged sets for €12. The main problem i've found is trying to find caged bearings for a 1" steerer. Is the loose bearing method fairly fool proof? Walking it through in my head: Grease both cups, Stick the fork some of the way in, turn upside down, whack some bearings in the bottom cup, push fork all the way in, turn up the right way, repeat on the top, and then seal as usual?

If you put lots of grease on the bottom cup, then you can stick the balls in the grease. It will hold them while you insert the fork as long as you don't dance around. Then do the top.

OK. so i've tried this. Still not getting a silky smooth motion. It's strange because the cups and races look decent. No dents. Any ideas? I can maybe post some pics but i'll need to take out all the bearings again and wipe off the grease

Have you assembled bike inc bars and wheel and tried it . Any roughness may be unnoticeable in operation .

Running a ballpoint pen around the bearing tracks, will reveal any wear imperceptible to the eye.

Thanks. Yeah I popped into my LBS and chatted to a couple of helpful chaps about this exact thing. Apparently I'm just being paranoid about the sound. The motion is fine. I'm used to sealed bearings in the Charge beater. They make no noise at all. Guessing that if I build the whole bike up, it should be less noticeable. Will try both the above tips.

its worth getting new bearings of a good quality, since theyre really cheap, 50 for like £7.
dont bother reusing the old ones, despite looking perfectly round they probably wont be, good bearings are ultra precise to an extreme degree. thats the sort of thing you want to be using. it should help with smoothness.

Just bought 1000 grade 10 chrome balls 5/32 for headsets from simply bearings for £35. They sell them in packs of 10 also.
Bought a new frameset on here but the bearings are shot and i'm having trouble sourcing the ones i need!
Any help would be much appreciated.
The headset is a 1" Tange Techno Glide DL...
