We are exploring different options of injection moulding.
I am currently working on a research project called Recovered Plastics. And through this I have learned a lot about recycled plastic and I think it would be fun to make some moulds for a wheel.I have some experience making mould with students and an old colleague of mine. The idea is to make a two part mould (positive/negative) for half a wheel. Then once two half are made stick them together.
I have not done the fab drawings yet but I can show you when I find some time.

Awesome! Maybe this is something to consider when the offspring learns to tuck in (my kids have more of a boomer-ebike kind of riding style, so no aerospokz for them).

Yes. Precious Plastics is a big part of our inspiration. But I think we will get pros to produce the pieces.
We will see about disc wheels. I quite like the double spokz and barspin-ability style. -

I am not worried about IP.
I have previously done moulds with students in aluminium. I am expecting we will go with something similar. But all of this is to be investigated.
