I had a lot of trouble getting the hydraulic line through a T47 BB shell.
Same here. Brommers Bike #4 has a T47 shell with a hydraulic brake hose running through the BB shell. Man, that was a PITA to build. I like to think it was worth it though.

5mm would be a squeeze for hydraulics, but you would be able to use the top cap of the before mentioned headsets for larger headtubes.

Yep, that's why I'm planning on a 52mm ID, 54mm-56mm OD headtube. Integrated hoses and cables are nice, but I'd like to be able to steer too.

It’s for riding fast, not far but yes I know. There weren’t many slender options on the Columbus catalogue and I couldn’t be bothered shopping around

1/2" T45 tubing from ProFormance. That's what I use - see wishbone in photo above ^^^^. Not expensive, easy(ish) to bend, and generally easy to work with.
P.S. I'm about to order a new stash so if you want some, let me know. I usually order 1m lengths to have some wiggle room.

I've been using a £20 tube bender I bought off eBay. It's not ideal - the curve isn't entirely symmetrical and it does tend to put dimples in the tubing - but it's good enough for now.

I bought a similarly priced one but bent the bender when trying to use it on 8mm cromo tubing for a rack.

Mine's a bit studlier than your average brake-pipe bender. Still only £20 from eBay though. I've used it with a 3' long breaker/extension bar and it hasn't died yet.

Surely there's not going to be enough space between a ZS upper race and the steerer? Unless you thread the brake hoses through the bearing.

Yeah I mean accepting the fact that the hoses will have to be external but hiding the di2 through the steerer

Well, just like the bike I posted on the first page, it is possible to hide everything. It's just A LOT of work. And you'll need a top cap/pre load solution.

Certainly possible, but the Di2 wire is tiny. By the time you've hearshrunk it to a brake hose/cable it virtually disappears. Even on my bike with a straight 1 1/8" steerer and lugs, the Di2 wire is barely visible. You don't need a 44mm headtube for that.

No, you're right. I'm having the 44mm HT anyway because tapered forks and I've had the tubing in a box at home already for 6 months so that's what I'll be using.
I've seen the wire ran along the brake hose on several builds but it just doesn't do it for me. Looks like a bodge (so is drilling a hole in your fork but at least it's invisible) and since I'm starting from scratch, I might as well try something more elaborate -

Slightly unrelated but in the spirit of hiding cables....noticed the rear dynamo light routing on the ST on your bike and then through the wishbone.
I'm considering how to get my rear dynamo cable routed without running cable externally from the BB or front mech port. I know drilling a small hole below the seatpost insertion point is done for dropper posts, but a bad idea on Ti do you reckon? Frame warranty already invalidated and the hole would be very small...

Iiiiiiinteresting. Seat stays? I'll be going for lowered 12mm T45 super-slender for-the-aeroz seat stays. And quite possibly a very slooooping top tube integrated into the dropped seat stays.
