Do you want the biggest volume box? Maybe maximum volume allowing 0mm² waste? Probably different answers.
You could do 510×510×365 with no waste (minus a bit for sheet thickness)

cutting out of material, so sheet thickness almost zero, but I will need to take into account some hems.
Id like the 'front' and 'back' to be at least 600mm x 400mm

I think it may be a GT i-Drive suspension set up. I don't fully understand it, but the idea was to allow the BB to rotate within the shell to work with the various forces and changes in geometry brought about by the suspension moving.

The concept doesn't seem that crazy after some reading.
Well, it's a clever bodge to limit the problems otherwise inherent in a URT, but it introduces a whole new set of problems to make up for it.

In theory which is stiffer: a heat-treated 26.0mm bar or a non heat-treated 31.8mm bar?
I've seen some online calculators but none quite right
given a rectangle of 1240mm x 1020mm what is the biggest box I can cut out of this - ie 6 faces. Presumably there will be more than one box that fits this space.
