Couple of questions that I’m having trouble with....
Are there any silver dropper posts in 27.2 made?
My disc brake rotor bolts rub ever so slightly the inside of the fork, do they still make rotors that have the holes recessed? remember seeing hope or Amp research rotors way back with em recessed. -

Yes, that's a bog standard button head machine screw.
Leyland SDM have loose individual screws for pennies each, as do Wilko.

You already have time and money sunk in the project. Do it right, do it once.
Marine ply is cheap (<£50 for 12mm thick) and should last a couple of years with no maintenance. You'd need to do the maths on what thickness you need, 6mm is going to be roughly the same weight as 2mm aluminium.
