Thinking about it, I should do the above and then fill the gaps with sugru. I can even make the resulting surface a bit curved and aero-ish.
I would maybe use two part epoxy in the exposed honeycomb structure if you are worried about strength. Might not look as nice as black sugru but you could always just cover with electrical tape or a thin layer of sugru.
